I spent about an hour trying to cut out the templates. We are having problems with the Lexan melting. We are using a jigsaw with 24 teeth metal bits. The teeth get so hot that they are melting the Lexan and when the bit passes past a section freshly cut, that passed section melts back together.
I'm not sure that Lexan is going to be the best option. I think that MDF wood templates might make a better match.
The lexan is fine when cutting straight lines, but when trying to cut the circles, it is almost impossible.
I don't claim to be a lexan guru, so maybe someone with more experience could give me some pointers.

I know that post was from 5 months ago, but have you or anyone else who has thought about fabricating these for sale tried to water cool the area of Lexan that you're cutting? Pour cold water to cool the Lexan from melting together just as it's cut?
And IS ANYONE SELLING THESE ANYMORE OR DID I MISS THE BOAT? karay240, I assume you're partners with UNDERGROUND, no?
