RB25DET w/ Z32 TT Transmission problem. Clutch interference?

Hey everyone,

I recently got a new (to me) RB25DET S2 and VG30DETT 5-speed transmission (with a push type AWD RB26 bellhousing) to put into my 95 240SX. The install seemed to go fine, I did the wiring, got a driveshaft made, and the engine starts and runs fine and everything else worked, but the clutch would not disengage. I replaced the slave and bled the system with no result and decided to pull the motor and trans to replace the clutch assembly, throwout bearing, and pilot busing, and to see what was really going on in there.

To my surprise, when I pulled the trans off the motor, I found a light dusting of metal shavings that appears to have come from the clutch rubbing on the end of the sleeve of the front cover of the transmission. :wtf2: It's actually so worn in that the end of the sleeve has been flared just a little and the throwout bearing is stuck on there. Obviously the spline part of the clutch disc is being pressed against that sleeve, but why? I've seen multiple people use this transmission with the RB, what could the problem be here? Is the front cover potentially not the right one somehow? As others have suggested, I used the front cover that was originally on the VG30DETT trans and tapped the correct hole for the pivot ball.

I almost want to shorten that sleeve on the front cover to give the clutch disc more throw without interfering, but I'm just at a loss here as to whether that would fix it or not. Has anyone ever run into something like this?

Here are the pictures! Just got a new front cover in the mail but still trying to decide if the new clutch/flywheel and front cover will end up doing the same thing. Any ideas?

Still struggling with this one, anyone have any light to shed on the problem?

As a recent development, I got a new front plate, clutch, pressure plate, flywheel, throwout bearing, and pilot bushing and installed them and fit the transmission onto the motor, which slid on very easily right onto the dowels and bolted up with no problem. My brother and I used a pry bar on the clutch fork while the motor was out of the car to make sure the clutch would disengage when the car was in gear, which, sure enough, it did. Satisfied that the clutch was going to work this time around, I put the motor back in the car and hooked everything up and bled the clutch slave out and lo and behold, the clutch once again will not disengage to get into gear. Even while under the car with a pry bar actuating the clutch fork now, it is impossible to spin the driveshaft while the car is in gear.

This is really starting to get frustrating, as it worked while it was out of the car and the parts all fit together without any issues and I can't figure out for the life of me what is causing the clutch to not disengage. The only thing at this point that I feel like could be the issue are maybe I have the wrong throwout bearing sleeve or something like that? If anyone could shed some light on this situation I would be more than grateful, this car hasn't been on the road for way too long!
