I have the same problem with my Megan Header... I can't connect the EGR tube back on so i been running with my check light on for almost a month... no other problems though... but I heard that EGR(exhuast gas recirculation) does not do much but just reburn unburnt fuel in exhuast gas trying to make exhuast gas cleaner. and some even said it was better. but some people say that your motor will run bit hotter... But mine does not run any hotter than usual. Anyway some suggest that disconnecting the pipe from the other side and connect it to the headers first and it will give you more flexablility... (I am about to try that) And about the leaking sound did you used now gaskets? And if you go to http://www.KA-T.org you can download Factory Service Manual for free.

I don't think your car has to be KA-T, but right now is being redone... Yep I'll let you know how mine goes...

The lack of a functioning EGR system won't cause your engine to overheat, but it can raise temperatures in the combustion chamber and not only hurt emissions but, in theory, cause detonation. Maybe it would actually cause significant detonation on a KA when using crappy gas due to the relatively high compression ratio, but if you aren't monitoring knock then you'll probably never know. Needless to say, detonation is bad.

I don't have a Megan header, but with my Hotshot header the EGR tube took some muscle to get it back in to place. It didn't just line up perfectly from the start. I suppose it's possible that Megan made a mistake designing the header.

Your exhaust leak may be the result of cheap gaskets. If the ones you got with your header look thin and crappy, I'd suggest getting some beefier ones. You can also try doubling up gaskets as a last resort and always make sure you go back and torque down the bolts again (to spec).
