EGR or else?

Information on the naturally-aspirated KA24E and KA24DE engines.

I recently did several mods at once and now have picked up a hesitation in my 89' SOHC. I installed an OBX cone filter adapter with a cone type air filter on the stock MAF and intake tube, also installed a hot shot header- removing the AIV and EGR in the process. I did not mean to lose the EGR, but the darned pipe was stuck so bad I could not undo it and ended up having to cut it off the old manifold with a sawzall. ( I tried the better part of the weekend to get it to come free before sawing it but it just wasn't happening- penetrating oil- heated it- beat on it- pipe wrench- vise grips- you name it.) I plugged the vacuum lines to the AIV stuff- and just plugged the EGR pipe itself. What do I do with the inlet air temp sensorsince I aced the filterbox? I just have it loose right now- could that cause the hesitation? I did a new O2 sensor, plugs, wires, and got out the light and set the timing correctly. I removed the cat years ago. It has a rather bad flat spot and a hesitation now at about 1/3 throttle. If you get on it, it will run, but only kinda half-assed, like it's just going through the motions. Doesn't pull hard like it did- (well, as hard as a na KA is gonna). I suppose I'm gonna have to resort to the FSM- and troubleshooting. I suspect it is EGR or O2 sensor related- has anyone else had these troubles after installing a header? I have a good EGR tube I got off another engine in the junkyard- but I can't even get a wrench on the connection at the EGR valve itself with iton the car. What does it take to get it?

Im confused cause there isnt supposed to be a intake air sensor on ka24e's.

Did you plug all hoses solidly? I remember from mine that there were quite a few extra hoses that run around the air intake. If you left even one of them open, then this could account for your sluggishness. There is a manifold under the throttlebody where they all connect.

The later 89's do have the inlet temp sensor-It is acting like it is missing spark or a fuel problem. I am gonna try the fuel filter- though it was running ok before the header job. I went back into the plugs and wires and dist. cap tonight and all is well there. Timing is set to 15 deg. BTDC per my service manual. I will double check the vacuum lines- it is possible I missed one.

Crap!!! I was just outside poking around trying to brainstorm on the problem and I noticed that the silver coating on that hotshot header has discolored and gotten rough right where the exhaust exits the head and turns down- that tells me it is running really lean. That coating isn't supposed to burn off is it? I am not really happy about right now. I'm not gonna drive it any more til' I figure this out. Unfortunately, it is too late for the nice shiny coating on the header. I could say alot of four letter words but I'll spare everyone. Anyone had the coating burn off a hotshot header-in a weeks time?

Hey 2BN_S13- O' great god of forum searches- how about clue me in on the search criteria that will return results germaine to my post-I would appreciate it. - And yes, in fact, my car does have the inlet temp sensor- and it is an 89'.
