Hey there, sorry to hear about your alt. troubles, as I've had some lately as well.
If your battery light and your E-brake light coming on when your voltage goes haywire? And how much of a variance does your HKS equipment showing you have?
Mine was going anywhere in between 10.7 and 13.3 which is not enough voltage for everything else in the car and the coil packs at WOT. Mine was cutting out, which yours probably is too.
I know you said you bench tested it and it checked out fine. but you could at least try another one and see if it doesn't solve the problem, and if not that would at least rule that possibility out.
IF it's bad you can surely find a KA alternator to put on. You'll have to swap the pulley from the SR and put it on the KA one and drill out the top of the KA alternator for the larger SR bolt to slide through, some say you need a washer but I didn't use one on the '93 80 amp I used.
Either way, I'm using it and have been for a week now and I've got no more voltage issues, now if I can get my idle to settle itself since I've installled this boost controller.....
