Turbo - Let me know if these pictures help. You can see the lip that plexi sits in - the back of the box is two layer of 3/4" MDF in order to accomodate the plexi. There are different ways of attaching the plexi, but this one ensures no leakage. Materials weren't too expensive - wood was about $30, only needed a small amount of plexi which was only $35, some screws, bondo and a ton of sandpaper. The most costly part was the paint - something like $175 for a quart of the base and pearl. If you want to finish the inside of the box, expect to spend a lot of time finishing any areas that you're going to see. No special tools required besides a jigsaw and drill, router and table saw would be nice, but not absolutely necessary. I work full time and so does my installer, we had to match up schedules and such, which isn't always easy. Key is not to rush it, take your time and be patient. Dimensions largely depend on the type and size of subwoofer you are going with. No need for CAD, unless you think that would be easier. Let me know if you have questions.
