nice! I did all my intercooler piping on my ka since there is no kit available but all my bends are 90 degrees to keep it simple. Couplers and clamps can get expensive especially the special order ones

I am going to try a cut and weld a few of the tubes. This should keep the couplings to a minimum. I went over to Slowmotion and looked around and talked to some of the guys. It looks pretty straight forward on the cars they have completed and they will weld for me. My instructions are to keep the cuts as straight as possible and use clear packing tape to hold everything together until it is welded. I'm going to give it a shot. I have a wood shop in basement with a small band saw. I ordered a steel cutting blade for it.

The "other car" is my 2001 Porsche Boxter. Unless of course you are talking about the Cub Cadet snow blower behind the Porsche.

that's cool, I would've welded mine but the pipes are aluminum and I would've needed aluminum wire and 100% argon gas to use my MIG welder

great job on the car man i hope it all goes good for you and your son. my dad hates my car he just stands on the porch and yells at me for spending money on the car. you should try to take your son some driving classes before you let him drive the car, sr20 makes some good power and new driver+ turbo car= bad news. im teaching my little brother how to drive stick in my 92 s13 with a stock ka and he's had some close calls in it. last week my dad let him drive his Military Humvee and he took out the front fence of the house. Keep up the good work and Best of luck to you guys.

P.S. tell your son the more he complians on a forum th more there gonna rag on him.

lol Amish welders, that so contradictory. Make sure to use that clear tape not duct tape because you want a really clean surface for your welds and duct tape can be a pain when it leaves residue. I sandblast anything thats dirty before I weld it, if you are using any of the old SR painted piping it may be a half decent idea to wire wheel your area you plan to weld.

yeah m they use electrirty and modern machines in the shop, but not in their houses. i guess they try to justify it like that

A little update

We had a good weekend and got a few loose ends tied up.

Cameron drilled and attached the lower mounts on the intercooler.

He attached the downpipe and the test pipe to the turbo.

Things looking good down here. Waiting for drive shaft. I need to order an exhaust and have no idea what to get.

We will have to wait for the rest of the exhaust until later.

Back to the intercooler.

We cut and placed this side together pretty easily. Straight forward except we had to go from the 2" hot pipe to the 2 3/4 intercooler. a few reducers helped.

Here is one pipe ready to go out to be welded. We got a bead roller at Harbor Freight. A little tricky at first. This prevents the coupling from blowing or slipping off due to pressure (boost). We could have welded a bead on the ends of the tubes as another way of doing the same thing, but I can always use another tool and these came out looking great. Now over to the other side...

Let's see now.... drill here....

Kinda like this. This is for 2 3/4 pipe. There is enough room between washer fluid tank and frame. Take your time.

Insert tube. We ended up removing the tank and for final assembly.

OK. Now off to Slowmotion to have these welded.

Lots of space with tank out of the way.

Piece of cake!

I was having all kinds of problems with the washer tank. It is important to have it in there when you are trying to figure out where to fit the pipe. I don't think you can do it without modifying where the tank is mounted or the shape of the tank. I ended up heating the tank up and bending the corner out of the way. I will post pictures soon!

Nice update. Keep it up!

Btw, exhaust wise, there's tons of threads on here about them and lots of vids on youtube so it won't be that hard if you at least have an idea of what you want. Ex: diameter, sound, look.

One more thing, look into BRM exhausts. It's owned and run by the CEO of this site Greg (AZHitman). They specialize in a very clean deep sound and a non attention getting look. And they're very reasonably priced compared to the big names.

Here's a link to the BRM thread... (Top of 240 gen)

Here is some info on washer tank

before

After heat and bending. I used heating element on stove. I think a heat gun would have been better. It all of a sudden turned into gew and was a hand full.

This is the other side.

A few clamps and it should be done!

That's it for now... Gord

nice update!

as far as exhaust is concerned i would try to look for something that looks stock rather than a canister style but it's all your preference i guess.

i really like the brms too but they can be a little pricey so i also like the megan 3" type 2 or something...it has the dual tips. or maybe even apexi noir or something of those lines that doesn't attract attention and isn't too loud.

I imagine this is more of an excuse for father to have a hot kid's car
Haha my dad is a perfect example of that kind of dad.

He enjoys driving my car to work more than his porsche. Says he gets more people from work asking about my car then his car. Everyone knows what a porsche is, no one knows what my car is. Pulls a lot of attention to itself just being that its a 240. I love it.

Oh yeah, and side note. I'm 18. I paid for my car entirely on my own. My dad laughed when I told him I wanted this car. Said it was too much work for a nissan. You can imagine how well my day went when I beat his porsche.

^haha right on! My dad always teased me about my car being slow when it was n/a, he has an srt-4 btw. But my ka-t is a bit faster than his car now bwahahah

Looks really good!! how did that bead roller work for you guys? I need to roll my ic pipes but I couldn't find that tool at harbor freight, I'll have to check again.

edit: is that test pipe some sort of resonator? It looks like a silencer on the inside.

Bead rolling.

Harbor freight

A little edge distance helps.

Crank and roll! Take it slow. You might want to do both unless you trust your helper to not roll your fingers flat. You might need to stop if something starts to track off line.

Trim off excess

Ready to de-burr with file or sandpaper.

The lower one was the first one we did and was too close to edge.
