I noticed the first time I took my 240 for a drive it never got close to hitting the redline. It'd get to 5 or so and then something would cut out.

I took it out again last night and paid more attention. I did a slow pull in 3rd gear and everything was beautiful from 3k till almost exactly 5.5k rpm's. Engine runs like a dream right up till 5500, then it hits a wall and just will not rev any higher. From what I can tell, it seems like a rev limiter of some kind. The car doesn't buck or stall/run like crap when it hits 5500, it doesn't turn off for an instant, on backfire or smoking, it just hits a wall and won't rev anymore. The engine doesn't cut out either when it hits that point, it sounds exactly like some drag car is whomping it and spinning the **** out of their tires to get them warm. It's so hard to explain, but when it hits the 5500 rpm limit it gets louder and makes a stutter-ish sorta sound.

that happened on my ka. if youve got the ka check on the back right side of the engine there should be a fire wall ground then another ground wire on the engine next to it that runs behind the engine. if that ground isnt tightned down it will do that. i noticed the same thing after i swapped ka's.

I'm also questioning the rpm's I'm at when driving around. When I'm cruising at like 55 or 60 in 5th gear the car's running at about 2700 rpm's. If I'm in 4th or 5th and I really slow down and drop under like 2k rpms the car bucks a little and runs goofy. 2700 seems pretty high though for cruising the speed limit in 5th, isn't it? Most vehicles are at 2k or lower around the speed limit it seems.

check the 5th gear sensor, look it up in the FSM. If that is shorted it will kick in the rev limiter.

Yeah I've heard about that. I'll make sure to check it out. If the 5th gear sensor is acting up would the rev limiter effect every gear.

the fifth gear sensor is that for limiting the top speed right? so maybe the ecu thinks the car is 5th gear all the time.

I believe the 4th and 5th gear sensors are for rpm's only? There's a seperate speed sensor.
